一、施工工艺流程及重点难点
由于高墩系梁距离地面较高,因此采用落地支架法施工安全隐患较大,需采用空中支架法施工。且由于系梁自重较大,需要对支架进行详细的验算与论证。
主墩墩身采用爬模施工工艺,由于系梁施工过程会与爬模爬架位置发生冲突,经研究确定系梁施工方案为拆除墩身部分爬架,待墩身施工至系梁高度时,系梁与墩身同时施工。
系梁侧模板使用组合钢模板,系梁模板与未拆除的墩身模板采用螺栓及对拉杆连接成整体,底模板使用竹胶板,以减轻吊架系统自重,并能确保系梁底部混凝土外观质量,对墩柱混凝土浇筑完成的顶面需进行精细凿毛,清除所有浮浆及碎渣,在系梁混凝土浇筑之前还需对墩顶凿毛完成面进行洒水,以保证系梁与墩柱接触面的质量。
1、系梁施工工艺流程
高墩系梁的施工程序为:拆除墩身内边外模板及爬架→预埋吊架立柱→安装贝雷架及托架梁→安装吊杆→安装底模→吊架预压→安装钢筋→安装侧模→浇筑混凝土→拆侧模、养护、拆底模
2、施工工艺
2.1、拆除墩身内边外模板及爬架及预埋立柱
拆除墩身内边外摸板需等墩身混凝土浇筑至系梁底部时拆除。拆除前,系梁底标高以下一节墩身分两次浇筑,具体浇筑施工顺序为:
(1)系梁底标高以下的墩身首先浇筑至距离系梁底1m位置(即下倒角以下),然后进行凿毛,并在两个单肢内侧薄壁墩身处预埋长度3.25m共8根双拼I25a工字钢立柱(横桥向两端立柱中心距离单肢混凝土外边缘距离为50cm,立柱与立柱之间距离为2m),纵桥向立柱边缘距离单肢薄壁外侧混凝土边缘20cm,同时,在墩柱短边系梁底部位置分别预埋两处25mm厚钢板(详见5.2.2体系转换)。
(2)双拼工字钢立柱安装及凿毛均完成后,浇筑系梁底1m范围内的墩身及倒角,将双拼工字钢立柱预埋至墩身内,浇筑时严格控制立柱预埋质量,加强振捣,并确保双拼工字钢空腔内混凝土填充密实。
(3)双拼工字钢立柱在系梁高度的墩身施工过程中与劲性骨架进行连接加固,全力确保预埋立柱的稳固。
2.2、体系转换
体系转换即为墩柱施工至系梁位置时,需将墩柱内边外摸板和短边模板拆除,系梁钢筋绑扎完成后,系梁长边模板与墩柱未拆除的模板形成整体。
在墩柱的内边外模和短边模板拆除后,为确保系梁钢筋绑扎过程中安全性和稳固性,墩柱四个短边位置,系梁的底部预埋钢板处,分别用100*10角钢与立柱焊接两对三角支架,待爬架爬升至系梁位置时,与原墩柱未拆掉的第三层、第四层(自上而下)平台形成整体工作平台(两对脚架的竖向距离以未拆除墩柱爬架平台提升后的最终高度确定)。
2.3、安装贝雷架及托架梁
(1)待系梁底墩身施工完成后,在预埋的双拼工字钢立柱顶安装长度7m的双拼I25a工字钢的托架梁,方向为横桥向,连接采用螺栓与焊接相结合的方式,确保连接稳固。
(2)托架梁施工完成后开始安装组装好的贝雷架,每片尺寸为3*1.5m,贝雷架每3片组装成一组,并沿纵桥向布置;贝雷架设置在已安装完成的双拼I25工字钢托架梁上,每双拼工字钢立柱位置设置2组贝雷架,共8组。贝雷架与托架梁首先采用螺栓及垫片连接,待标高确定后,为确保稳固,再焊接加固。
(3)贝雷架安装完成后,纵桥向每两个预埋立柱之间采用三组长度50cm的双[14a的槽钢架于贝雷架顶面,双[14a槽钢采用焊接方式与贝雷架焊接牢固,每组槽钢架纵桥向中心距离为3m,横桥向为2m,共12组。
2.4、安装吊杆
槽钢架安装完成后,在每组槽钢中心穿入C32精轧螺纹钢作为吊杆,每根长度5.3m,共12根,螺纹钢吊杆用螺栓及钢垫片与槽钢连接。
2.5、安装底模
系梁底模安装一定要先规划好工序的施工顺序,确保各道工序的连接质量,并做好每道工序施工过程中的安全保障,具体施工工艺如下:
(1)首先沿横桥安装向长度为11m的双拼I40a工字钢作为底承重梁,布设间距为3m,共设置3道,承重梁底部采用螺栓及钢垫片与竖向C32精轧螺纹钢连接,底承重梁的高度根据验算出的预留量由测量人员进行精确测量。
(2)底承重梁与精轧螺纹钢吊杆连接完成,且测量确定标高完成后,开始施作顺底分配梁,底分配梁为I25a工字钢,长度6.8m;底分配梁沿横桥向布置,布置中心间距为1m,共8根;为保证连接牢固,底分配梁与底承重梁采用焊接方式进行连接。
(3)底分配梁施工完成后,施作底模板,底模板采用竹胶板,底模板次楞使用 0.8*0.8cm方木,间距为40cm。
(4)底模标高根据计算结果适当提高,以消除吊架系统在砼浇筑过程中的弹性变形。
2.6、吊架预压
由于吊架属于偏柔性架体,尤其吊杆在受力后会有弹性变形,加之架体受力后弯曲产生下挠,经综合考虑后,采用支架水袋注水预压法对系梁整体支架承重进行试验检测,以消除吊架的非弹性变形。水袋预压法特点为:
(1)科学技术合理、数据可靠:预压材料为水,注入水袋后密封,不受天气环境条件影响,风吹日晒雨淋,其质量安全稳定。
(2)操作简单,良好的结果:在模具上保持器,水泵地下水的底平面空袋平坦或抽入袋附近的水,密封该尼龙绳或尼龙网眼袋固定到托架后。
(3)取材方便、节约成本:水袋注水预压法的人工、机械和材料费用低廉,对水质问题没有一个特殊要求。
(4)节能减排、保护环境:普通水作为预压材料,可以节省大量建筑用材,可重复使用袋子,不需要大型机械预压,节省能源。
2.7、水袋预压法流程
采用普通河水或地表水我们作为预压材料,注入水袋后密封,对支架进行设计承重施压。在预压检测时,对全过程进行测量监控,当施压数据达到设计和有关规范的要求后卸载,把预压用水排入指定的河道和排水沟渠中。
工艺流程为:支架搭设—水袋铺设注水—预压数据全程测量监控—卸载
(1)操作要点
① 根据系梁施工图及吊架所需材料认真计算系梁及吊架自重,并详细计算系梁吊架所能承受的理论重量。
② 吊架底模铺设的竹胶板应去毛边和锐角,防止毛边刺破水袋引起水的渗漏,影响不同预压正常进行和数据的准确。
③ 水袋必须根据吊架受力情况合理的均布在支架上,确保预压重量正确和预压数据的科学合理、准确可靠。
(2)材料和设备
① 材料
A、水袋为天然橡胶或合成橡胶,坚固经济耐用,厚度5mm,容积以5、10、15、20、30m3为宜。
B、绑扎固定水袋采用尼龙绳Ф10mm 或尼龙网Ф5mm,网格10cm×10cm。
C、水采用河水或地下水(无特殊要求)。
D、水管规格与水泵配套。
② 设备
A、抽水泵:根据预压重量和吊架高度选择水泵的型号和规格。
B、水准仪,测量预压期的数据。
(3)质量控制
① 预压重量根据相关技术与安全规范执行。
② 采用双控法来计算预压水的重量。
③ 预加载预压期间的巡查,发现水袋破损应及时修复或更换,并根据要求注水入袋并加强检查,确保预压重量和测量数据的准确。
④ 严格按《吊架专项施工方案》设置沉降观测点,定期定时检测有关数据。
(4)安全措施
① 支架周边应设置临时临边围护,并高2米以上,防止水袋在强对流天气时坠落发生伤人事故。
② 水袋注水后应用Ф10mm尼龙绳或Ф5mm、10cm×10cm网格的尼龙绳网绑扎固定在支架上。
③ 预压期间派专人对吊架的所有连接点进行全程跟踪观测,发现焊接或螺栓连接有松动现象,立即进行加固。
2.8、安装钢筋
预压结束后,进行钢筋安装,具体要求如下:
(1)钢筋安装前,必须按试验检测要求对钢筋及连接套筒进行检测试验,经检测合格的材料方可用于系梁施工。
(2)钢筋使用前必须调直、除锈、去污,并具备出厂合格证和试验合格后方可使用。绑扎系梁钢筋时,必须按照测量量测严格施工。
(3)系梁钢筋采用直螺纹套筒连接,连接过程中,必须保证直螺纹套筒连接质量;箍筋及架立筋采用单面搭接焊,要求焊缝长度不小于10d(d为钢筋直径),焊缝饱满,焊接完成后及时敲除焊渣。
(4)钢筋集中下料,统一加工成形后,运至现场绑扎,钢筋与模板之间垫放混凝土垫块,以保证钢筋的混凝土保护层。系梁主筋同一个截面内的钢筋焊接接头不超过50%,同一个截面的长度为≥35d(d为钢筋直径)。钢筋骨架外侧绑扎同级混凝土垫块,满足钢筋保护层要求。
(5)检查墩身预埋钢筋的位置和数量,钢系梁和桥墩的钢筋笼的主体严格把关,确保钢筋安装位置准确。钢筋安装后要检查钢筋数量,检查安装质量,自检合格并请监理验收。
2.9、立设侧模
由于系梁施工属于高处作业,因此系梁侧模施工前先施作操作平台,确保作业人员的安全,操作平台立于底承重梁侧边,用[14a槽钢、5cm厚木板及φ40×4mm脚手架钢管组成,操作平台与墩身爬架操作平台形成有效连接,方便作业人员通过(详见下图)。

钢筋绑扎完成后,进行系梁侧模施工,顺桥向两个面系梁侧模经除锈、平整度整修、涂刷脱模剂合格后,塔吊吊装与横桥向两面的原标准段墩柱爬模模板进行合模,必须保证合模后模板接缝牢固,防止浇筑过程中涨模,导致混凝土表面出现错台。
为保证系梁侧模的稳定,防止砼浇筑过程中产生涨模现象,使用高强对拉螺杆将侧边模板固定。
2.10、浇筑混凝土
混凝土由混凝土拌和站供应,由混凝土运输车运输,混凝土输送采用地泵泵送方式浇筑。
当入仓卸料高度大于2m时,必须采取防止砼离析的措施(设溜槽),浇筑过程由两侧向中间,水平分层、对称浇筑,并控制好浇筑速度。
浇筑过程中,应在保证振捣及布料工艺的基础上,时刻关注底分配梁和底承重梁的变形情况,如发现变形超过验算的预留变形量,应立即采取相应的加固措施。
混凝土在振捣平整后即进行第一次抹面,顶板混凝土应进行二次抹面。第二次抹面应在混凝土近初凝前进行,以防早期无水引起表面干裂。浇筑横隔板时,适当减小坍落度,保证混凝土浇筑不翻浆。
已完工墩身顶段,段接茬混凝土应进行凿毛,露出新鲜石子面,并充分润湿,以加强相邻节段的连接。
2.11、拆侧模、养护、拆底模
混凝土浇筑完成后,待强度达到2.5Mpa时,方可始拆侧模,待强度达到设计强度的75%后,方可拆除低模;拆模过程严格按照先支后拆、后支先拆的原则进行。模板拆除后,一定要注重系梁的保温养生作业。
2.12、混凝土养生
混凝土浇注完毕后,应对混凝土进行保水潮湿养护。系梁为泵送混凝土,胶凝材料用量较大,产生的水化热较大,为防止因干缩、温差等因素出现的裂缝,在混凝土浇筑完成后,12h内即覆盖养护,梁体洒水次数应能保持混凝土表面充分潮湿。梁体养护用水与拌制梁体混凝土用水相同。
梁体表面及外侧,应覆盖蓬布保温。
在养护期间保持模板湿润,砼强度达到2.5Mpa前,不得使其承受行人、模板、支架和脚手架等荷载,模板拆除后,继续洒水养护。
2.13、控制测量
由于系梁自重较大,需要对支架进行详细的验算与论证,为保证验算的准确性,平面及高程控制点必须进行复核,且在测量放样过程中,必须保证放样精度。
二、重点及难点
1、支架搭设
由于本支架搭设过程属于高处作业,因此必须做好高空作业安全防护措施,在搭设过程中严格按照工艺流程作业,工人佩戴好个体防护措施,同时设专人对作业过程进行监督。
2、测量监控
系梁支架系统在施工过程中尤其是混凝土浇筑过程中会出现竖向位移,因此在充分的受力计算后需要测量人员定期观测位移量。
3、混凝土浇筑
系梁混凝土由地泵泵送浇筑,过程中必须控制好浇筑速度,并注意水平分层、对称浇筑,并设专人对架体零部件全过程、全方位的检查;浇筑时间需选择在白天进行,以避免视线不良。
4、操作平台
操作平台的设置可有效的避免作业工人操作的安全风险,提升了方便性、安全性,操作平台设置严格按照本方案施工,确保平台的稳固。
