摘要:反应器作为炼油过程中的关键设备,其具有高温、高压的特性,作为制造反应器常用的抗氢用钢2.25Cr-1Mo-0.25V其重要性不言而喻。通过对2.25Cr-1Mo-0.25V钢焊接过程的控制,达到裂纹缺陷的清除,并最终将产品返修合格。

某炼油厂悬浮床反应器设备,壳体材质为:2.25Cr-1Mo-0.25V(堆焊TP347),规格φ2000×(125+6.5)mm。该设备在停车检修时,在下封头过渡段锻件和筒体之间的环缝10B处发现3处缺陷,缺陷尺寸如下:

注:由于UT、TOFD检测原理特性,无法对缺陷进行定性,根据多年实际操作经验进行建议性的定性,缺陷1#初步判定为点状缺陷,缺陷2#疑似裂纹,缺陷3#符合裂纹特征。
临氢2.25Cr-1Mo-0.25V钢属于低合金耐热钢,是改进型的制造加氢反应器用钢。与不加V的2.25Cr-1Mo钢相比,具有强度高、抗氢蚀、抗氢脆、抗回火脆性、抗氢致剥离裂纹能力,但其在室温下具有较大的空淬性,极易产生冷裂纹与再热裂纹的出现。
2.25Cr-1Mo-0.25V钢焊缝金属常会有很高的硬度、低的韧性,并含有H2,当窄间隙厚焊缝有很高的残余应力时,会导致易发生氢致开裂的冷裂纹。
焊接接头经中间消除应力热处理或焊后热处理后发生,常发生在热影响区的粗晶区。其裂纹呈沿晶开裂特征,为再热裂纹。
初步分析此次返修的裂纹为氢致延迟裂纹。设备介质中的氢渗入基层钢板中,尤其在设备开停车降温时,钢板中氢的溶解度降低,大量渗入的氢在刃错、晶格位错等薄弱区域或者可能存在的微小气孔、夹渣处聚集、析出,最终发展为氢致裂纹。
另外,由于设备内部有浇筑衬里,从内侧返修困难较大。为了确保设备安全运行,且便于返修,我公司决定从外侧进行返修,具体现场返修方案如下:
返修前准备
由于设备已经运行一段时间,内部存在残留介质,在检修工作开始前对设备外壳与内衬之间充氮气进行置换保护,消除检修过程中存在的安全隐患。设备下部接管必须保持开口状态,必要时应机械通风,保证内部空间有气体排出的通道,防止内压过高。在补焊前对缺陷所在部位进行消氢处理(350~400)℃×4h,避免补焊过程中由于钢板内部氢含量过高导致裂纹的产生。
裂纹清除措施
鉴于裂纹长度较小,深度较大,为防止裂纹扩展,先用磁力钻分别在缺陷两端向外3-5mm处钻孔,钻孔深度分别约为43mm、66mm、105mm。防止裂纹打磨过程中受热扩展延伸。待止裂孔钻好后,采用电动砂轮及直磨机扩槽并在深度方向逐步打磨清除缺陷。
裂纹缺陷清除后对缺陷清除部位进行PT检测,按NB/T 47013.5-2015进行,以确认缺陷消除干净。
经PT检测合格,确认无裂纹后将待返修底部打磨成任意处倒角圆弧R≥5mm,外侧槽口宽度≥40mm、长度至少60mm、100mm、160mm且两端圆滑的槽状补焊坡口。补焊坡口打磨成型后经测量,补焊坡口外形尺寸如下:

补焊
返修部位采用焊条电弧焊进行补焊,由于2#/3#缺陷深度较深,避免一次补焊导致补焊焊缝内部焊接应力过大,导致开裂,我公司决定1#缺陷全部补焊完,2#缺陷补焊至35-40mm,3#缺陷补焊至50-55mm时,对整圈焊缝进行一次705+15-5℃×4h中间消除应力热处理,待热处理消除焊接应力后继续剩余部分的补焊,待补焊部位焊满后,在表面加焊一层回火焊道,回火焊道焊后打磨与母材平齐。
根据我厂现有工艺评定,补焊所采用的焊条为日本神钢的CM-A106HD焊材,所用的焊接工艺评定编号为P-1469S,焊工资质代号为SMAW-FeⅡ-2G(K)-12-Fef3J。为避免焊接过程中热输入过大,我公司选用了φ3.2/φ4.0规格焊条进行补焊,返修具体焊接工艺及规范如下:

焊前采用局部电加热的方法进行预热及后热,预热温度≥180℃,施焊过程中将层(道)间温度控制在(180-250)℃范围内,焊后立即进行(350-400)℃×3h消氢处理。
焊后无损检测
补焊后进行TOFD、UT、MT检测,具体执行以下要求:
1.返修结束48h后,对焊接返修部位按NB/T 47013.10-2015进行TOFD检测,技术等级为B级,不低于Ⅱ级为合格;按NB/T 47013.3-2015进行UT检测,技术等级为B级,Ⅰ级合格;并,按NB/T 47013.4-2015进行MT检测,Ⅰ级合格。
2.热处理结束24h后,对焊接返修部位按NB/T 47013.3-2015进行UT检测,技术等级为B级,Ⅰ级合格;按NB/T 47013.4-2015进行MT检测,Ⅰ级合格。
3.耐压试验后,对焊接返修部位按NB/T 47013.3-2015进行UT检测,技术等级为B级,Ⅰ级合格;按NB/T 47013.4-2015进行MT检测,Ⅰ级合格。
4.焊缝返修探伤并热处理后进行硬度检测,其硬度值应不大于235HB。
最终消应力热处理
TOFD、UT、MT检测合格后对整圈焊缝进行705+15-5℃×8hr的消除应力热处理。
焊缝返修后消除应力热处理采用局部电加热方式包括返修焊缝及两侧母材全圆周加热,使用电脑温控柜控制热处理过程。

硬度检测
热处理完成,经无损检测合格后,测量补焊位置硬度,共测量27点(每处缺陷补焊位置焊缝及两侧热影响区各3点),其中最大值221HB,最小值168HB,符合要求。
耐压试验
由于本设备内部存在耐高温浇注层及不锈钢耐热内衬的限制,因此返修后无法进行水压或气压试验。与业主方、设计方以及当地特种设备检验所讨论并征得同意后,决定按图纸规定的最高工作压力进行系统试压。经检验合格。
结论:经无损检测,返修焊缝检验合格,证明返修方案制定合理。2.25Cr-1Mo-0.25V钢只要在焊接过程中做好预热及后热,并及时进行消氢和热处理,以便扩散氢能够顺利溢出,从而降低接头中的扩散氢含量,能够有效提高焊接接头的韧性,避免冷裂纹和再热裂纹的出现。
